I recently purchased a 1984 Catalina 25 which is generally in good shape. One major problem, of many that I need to resolve, is that all the port lights leak like a seize. Has anyone successfully pulled off this repair and can pass along their method or any sage advice as to how I can fix the leaks?
Check the archives here. It's been discussed numerous times. Yes, it is possible to fix window leaks. However, it is a time-consuming project. Catalina Direct sells a window repair kit. One caution, do not use 3M 5200!
Start with a forum search for portlight or window leaks or repair, then the kit from Catalina Direct. There are tons of posts detailing repair and even replacement with frameless, surface mounts like the later boats. You might be able to find the channel rubber locally for less instead. The kit might include 3M 4200 to bed the frames to the hull - don't use it. Use the included sealant for the channel strip, but use polysufide to bed the assembly to the hull. I used the 4200 to fill the gaps between the inner and out hull so that recurrence would be obvious instead of just draining to the bilge. So search, read, and come back with more questions before you tackle the problem. It is a messy job, but well worth it. I think there was even a Mainsheet Tech Article on it.
While waiting to do the repairs, you can significantly reduce leaking around the windows by covering the cabin top with a tarp or boat cover, keeps the boat cleaner, too. Use a 10x10 or 10x12 tarp, or do what I did and find a powerboat cover on Ebay cheap and modify it to cover the cabin top and windows completely.
I covered my C25 with a tarp, as David suggested, but I had all the frameless portlights on my C&C replaced professionally this summer, and after watching the work being done, I'd suggest you replace them yourself with frameless portlights. It shouldn't be a bad job on a C25. I believe one of our members did it himself, but don't remember who. Maybe he'll read this thread and chime in with details of how he did it. I don't know the cost of the CD kit, but suspect you can save money by buying the raw materials. Sheets of acrylic and Lexan can be bought from ebay at a huge savings. The caulk used isn't the usual stuff found in marine stores. It's specifically made for installing frameless portlights. I'm sorry I can't provide more specifics. I might have saved a file about it on one of my old, obsolete computers. I'll check.
I am about to start replacing them with 3/16" acrylic instead of using the rebuild kit. I am not going through all that trouble for a "maybe" fix. The hardest part is deciding on "smoke" color or black. I've been looking online to order the sheets of acrylic and it is hard to tell what level of tint I will actually end up with. I'll be sure to post pictures of the job.
